I did hear a theory, as the Empire only just converted from clone to stormtrooper the armor was very crisp and define, by time ANH came around the Empire was pumping out so much armor that it started loosing some of the crisp defined lines.

Also try to make the holes as small as possible, they do tend to crack. If you want to use the original bracket system you could also add snaps and elastic to take some strain off of the original brackets, would help stop cracking.

Nice work so far. There is no size limit for the rear of the calf's, most try to keep the front strip to the standard size and increase the rear strip but you can use a larger strip on the front. I did notice your thigh ammo belt has two rounder corners, the top corner should be square and only round on the bottom corners. You could also move your belt drop boxes outwards more towards the end of the belt.
