You may also find once you sand it flush you are left with fine air bubbles, I think it's just part of the curing process, so you may need to apply another layer or even use some filler. Using filler though will mean having to touch up the area with paint, can be tricky getting the right shade of white.

Ears are the worst thing to trim in my opinion, just take your time, take off a little at a time, less is more -

Never use a heat gun on ABS plastic unless you have had A LOT of practice, ABS plastic can go from warm to molten mess within a blink of an eye. Here are some great threads on ear fitting: -
Looking good so far, abs paste does take some time to dry, I leave at least 24hours before trying to sand.

Good to hear some of your issues are being looked at. Unfortunately it can be an issue some times with commissions to have all pieces fit you correctly, some times some tweaking is needed, appears you need a little more work than just tweaking. Dave seems to be able to offer some help which is great. -

You may want to try some padding behind your ab as the ab/kidney are overlapping on the sides. When you are skinny a little padding can make a lot of difference -

Nice work Mark, enjoyed your build, just watch your drop boxes as they are on an angle on the side images, see how you go you may need to lengthen the elastic a little if they keep catching. Belt is on a slight angle, may be the way you are standing, just double check the positioning. I can't see anything that would hold you up for basic approval in my opinion. Good luck, hope to see you approved soon. -

Definitely a nice build and in no way should you give up. I heard of someone that took a 3D printed deathtrooper over to the states and when opening the case found a few pieces crushed. I do love the ability to print costumes/parts but it does come down to strength and trying to reinforce areas, when possible apply some resin and matting inside large areas and anywhere that will take strain. Looking forward to seeing the project finished, keep up the great work. -

Nice work trooper, a couple of suggestions before the DO's get here. Tops of your thighs appear to be hitting your cod. Belt could just come up a bit, should cover the base of the ab plate, just touching last button. Helmet brow trim is a little low for a "Stunt" version Sniper plate is not quite following the angle of the shin behind Corner of the sniper plate should not be rounded, rivet is a little close to the edge I would try to remove a little of the paint from the gums, does appear to be going on to the gums in places/ Also add some white paint to the tips of the hovis Doesn't appear to be much of a gap between the end caps and panel on your TD A nice application, good luck with approval

Definitely could trim a little more out of those eyes, using sandpaper is a good way to smooth cuts and trim lines so they curve more. Many trim all of the return out of the eyes for a cleaner look, that's a personal choice and does not hold you up for higher level approvals.
