Changing the angle of the faceplate will make the opening larger. You can have a small gap at the base between the front and backplates, this will be covered by the ears. Also looks like you can remove some more excess material Just make sure also you are putting the helmet on sideways, they don't go on straight.

Great work once again Arthur, just one thing that stands out is your belt corners, from the CRL: The corners of the plastic ammo belt shall be trimmed at a 45 degree angle that that meets the outer edge of the cloth belt. You could just trim the ends so they meet the fabric belt. Good luck with approval

You may find the plastic was a little too thin, having a solvent in the ABS paste can soften areas and it can melt right through, I used bondo (automotive filler) in places which needed to be filled.

Really depends on your garrison and GML, some allow some don't, locally we don't allow any accessory which is not an option for that particular costume for basic approval / trading cards or LFL / cannon events, for general use we aren't as strict, it's a little like a Stormtrooper wearing a pauldron . So I would definitely speak with your GCO and GML as to their requirements (but really it should be upgraded )

I've washed one of my belts before, a youngling smudged icecream on it, although I don't have any fraying and none of my hardware on the belt would rust and leave marks, I tested them before washing

Either would work, at least using velcro will allow you to adjust position. I used a snap, I kitted up then made sure the belt was sitting in the right position, taped were the top of the belt sat on AB then worked out the snap position from there, really wasn't that hard to do.
