Nice work. You could add some larger cover strips on the rear which should give you a little more room. Many find they need to do a hot water bath (or heat gun for experienced) to get the shin closing to lay flat. I ended up doing away with the front hasbro barrel and swapping it for a drilled piece of pipe and T tracks, this also allows you to achieve the correct length and better lighting down the barrel

Definitely only glue one side at a time. Pushing down on the join quite hard then wrapping tape around tightly will help and make sure if they are under pressure you let the glue dry fully, 48 to 72 hours.

Correct you can remove the return edge although some is seen in references, it's a case of comfort rather than screen accuracy -

You can have them straight cut or angled or even stepped, just be aware that any piece sticking out can catch when you move your arms so angled is better. Some references -

Your image is a little small to see much detail but here are just a few things I can make out. Shoulder bells could come in more, there is a big gap between them and your shoulder straps Chest could come up a bit, should not be sitting on ab plate Forearms look a little narrow. Can't quite make out your cover strips, looks like some of the pieces of armor may be overlapped? some cover strips are of different sizes too. Cover strip on your thigh left leg is not central to the lower ridge join You have rivets on the ends of your knee sniper plate, they should not be there and the ends should be cut straight. You have holes in you belt drop boxes, should not be there Belt could be trimmed a little more top and bottom That's about all I can see for the time being. Brow trim looks good Some like to angle cut the ends of the brow trim but straight is fine too To fix your holes you can glue some ABS plastic behind, can also fill the holes with ABS paste Adding a small step to the ears can help them sit better. Tutorial here

From the first page "850 Armor Works Armor, Helmet, Under Suit https://850armorworks.com/ 850 AW is offering vacuum formed ROTK armor. They produce this armor in ABS and it looks accurate from the pictures I have seen. They also offer a helmet and undersuit now."

Also check with your GML, some don't like oversized cover strips so you may need to add some extra material to the back of your thighs. This was an interesting one, he extended the rear of the thighs to allow standard sized cover strips on the front, but it's a lot of work. A few examples of adding extra material This is one of @justjoseph63's diagrams showing how to add extra material, although this is not for those with raised ridges

You could try soaking in a warm bath with salt, the salt helps to dissolve the glue, it's like if you get super glue on your hands and eventually the sweat from your pours helps to remove. I've also hear putting in the freezer can help to make it brittle, but you would still need some leverage. Other than that it would be slow dremmel or hand sand or E6000 over the top, that glue sticks to anything

Yes legal, Han wears them, called bicep hooks, helps to keep your bells at correct height and pulled into the shoulder bell.

Elastic and snaps are usually what are used, the elastic has some give so your arms can move a little more freely. I do prefer using double snaps, great to have a spare if one fails, but many find one enough

Yes rounding the corners and adding Velcro is what many do. A couple of references if you don't already have them Note the position of the control panel detail. Also clips don't show under the belt -
A nice image from Disney, very dirty boys Funny that even without the torches they also don't have the picatinny rail, which is the opposite for what was done for the First Order troopers in TLJ and TROS, their weapons didn't have torches either but still had the picatinny rail. I'd say it's these troopers

From my experience at Celebration, the Mask Policy wasn’t Enforced at all, other than entering the event, I seen even the event staff wasn't following the rules and now cases of COVID from the convention are Popping Up. I'm even guilty of taking my mask off once or twice for Photos or to catch my breath being in custom, I suggest if you know you are positive please reach out to people who you may been around for periods of time, so that they may get self-tested at home, watch for any symptoms, get rest and stay hydrated. Take over-the-counter medicines if needed, such as acetaminophen, to help you feel better. Stay in touch with your doctor if you see any symptoms. Please take care of yourselves and your families. Exciting times when you first start wearing pieces Adding a simple tab of plastic can help stop your sides pulling outwards, glue it to the side which is popping out and it will then sit behind the other. Note make sure you blacken the ab so it's not seen from the outside
