I use an Icomm static burst from here http://store.voicebooster.com/icomm-imperial-communication-system/ and Aker 1506 can find on eBay normally https://www.ebay.com/sch/i.html?_from=R40&_trksid=p2540003.m570.l1313&_nkw=aker+1506&_sacat=0, both sit behind the chest then microphone wire runs up yo your head. Some use a wireless add on but I prefer the microphone headset, less to go wrong

Unfortunately that is deemed a puppet, it's like the Grievous you see from time to time, as they are deemed puppets a CRL can't be created. There was a discussion on the legion boards recently about a new detachment for props and puppets but doubtful that will be created, we are after all a costuming club

The difference with C3PO is the fact with someone in the costume the appearance doesn't change. Dark troopers have an extensive amount of image manipulation before we see them on screen which could not be mimicked in real life, not sure how you would have the holes in the elbows and knee areas. You will find the helmets are not symmetrical so each side will have different positioning, the ears cover a lot of gaps so don't be too concerned if you see a gap once rivets/bolts are added. Sideways "this is the way"

If you purchase from the "vetted sellers" list generally there are no issues, although things can be held up in shipping and on the rare occasion a part may be missing. Personally I've purchased from ATA without issue

Unfortunate but some makers are just a little better than others in regards to details, what you have will still work but I guess it comes down to price in the end.
