First off, how much bigger? I have to agree this could be a nightmare especially with trying to match colors. Depending on the age the plastic will be a different color. Not to mention if something cracks your pretty much done. Not knowing age of the armor, and maker I’d hesitate to do it. Try and sell and put it towards something else. Nice work, I would also try to get your brow trim a little straighter, also Stunt version stormtroopers also had a little white showing under the brow trim, you may want to adjust
Great work once again, a couple of tweaks I would recommend.
The biceps are seen a lot lower in ESB you could move them down and reduce the gap at the elbows
Ab button plate corners should be square and not rounded off

Hey Aizenoso, if you build your armor to Centurion standards as you've stated that's what you're aiming to do, except for the legs the entire upper section is supported by your shoulders. It literally floats on your body, arms and all. The waist belt secures your Ab tightly around your waist like a pair of pants.
The harness posted above is for holding up your thighs but can also be used to lend additional support to your torso section if needed. I wouldn't mount anything else to it in my opinion.

p.p.s. the first attempt helmet (as well as going to an armor party and spending hours on the forums) did help with testing out some stuff tips I heard about on the forum. but I wont let my first attempt helmet stay a test dummy, I will put it to use it for a project in the future but that will be for another time.
Really depends how many coats of clear you have applied as to how much you can sand, definitely use water and add a little dish washing liquid, helps the paper to glide a little easier and slows clogging. I did sand and polish some of mine but a lot didn't need it I was lucky I got a nice shine of the gun, but I only used 1200 sandpaper and a course buffing compound followed by a smoother compound and novus polish to do the final hand polish. In the auto trade we did finish with 2000 which gave you a slightly better shine but for armor personally I wouldn't bother.
Solid black non-textured undersuit with no visible logos (when the armor is on). My under armor had grey stitching so I actually got compression gear from Walmart.
Neck seal you will need. There are a few sources like Trooperbay (order larger...they fit small) and Geeky Pinks Phantastic Gaskets (see Facebook).
