For an Original Trilogy Stormtrooper I would highly recommend getting a vac formed kit. It will be far less work, more accurate and probably cheaper too. For a First Order Stormtrooper there's a couple of options I believe for files. Again a lot of work to do this. You'll really want something big as its the seams where you join parts that end up being the biggest headache. Glens FDM suggestions above look like solid picks, I have no large printer experience. You could go resin but start adding 0s in material costs (especially if you pick the more suitable tough resins) and the machines get pricy fast as well once you get past the "Saturn" size class.

Green lighting gel is also an option, which IIRC is what the screen used suits used. Very light, flexible and easy to cut. Not super robust though if that is an issue.

As a quick guess and glance I'm guessing it's you need to set STRIPE1 in Config.h to match your blaster.

That doesn't look to be ribbed enough to my eyes. It's just a knit.

I have Anovos which isn’t the thickest of armours. I didn’t do anything ahead of time but as cracks develop I’ve been using bits do an old shirt and superglue to “fix” them. Essentially the same idea as fibreglass. I cut a small section of white cotton from a tshirt a small amount larger than the crack. Put a small dot of glue on the crack and place the material where you want it. Then flood the material with glue. This goes hard in about a minute. It does put out a lot of fumes so goggles are smart. In theory you could also use an epoxy glue too but you’re now looking at an hour or so. Whereas I’ve fixed armour mid troop with the superglue method. Storage for me for a long time was a big Stanley box but it’s a huge thing to keep around or transport so it’s currently in the shed. My armour is in a suitcase. A slightly larger one would be nice but they can be just as expensive as the trunks.

I have issues with Chelsea boots due to my foot shape, which amongst other things include a small (though significantly smaller) bump on the top of my foot. I have to size up a lot to be able to wear them. I am a UK 10.5 but for my TK boots I have a UK 12 (US 13) to be able to wear them. Is this an option at all? It's a bit like walking around in clown shoes but I've gotten used to it as almost no "correct" size shoe fits me.

Oooh proper PCBs and everything Nice. You clearly have a much higher quality drop point at your work than I do, don't think a few broken mice and gross old keyboards would yield much of use! This has come out really nice.

Welcome to the FISD. Pretty sure I've trooped with most if not all the people in Heroes of the Empire. It was filmed the year I joined if I remember right. Lots of great people, many are still trooping. Not sure where in the UK you are but between the UK Garrison and Imperial Scottish we have pretty good coverage and lots of events all year round. RS is a pretty good choice but do check out other options, and I would encourage you to build your own kit if at all possible. See you at a troop

Have a look at the list Glen posted above. We're lucky to have a couple of high-quality options in the UK. They are more expensive, but you're less likely to have problems and actually complete the build.

Missed the bit on the blaster first time. A member provided 3D files for the TFA era F-11D which can be found in this forum here: They also provided a SE-44c for Phasma If you don’t have access to a 3D printer there are ways to work around that. You will need to pay attention to proper finishing though as print lines must not be seen.

Welcome to the FISD! Would be great to see a new Phasma. For the baton try JJ Industries, as far as I know they are the only people who have made them. Sorry to be the bearer of bad new but those are Rogue One style boots, not ANH so would not be clearable. You will need the correct Chelsea style boots for this build.
