Once heated you could wrap in masking tape to keep closed, I normally go a little more than what is required as they can/will relax when cooled. Thread on hot water bath Doesn't really matter but I tend to add the loop on the calve and the fuzzy under the cover strip, to me it looks neater as the fuzzy is hidden. Make sure you rough up the plastic before applying the glue, gives it something to grip too.

Don't see them very often on OTTK, it's more for ROTK. I have found in the past that screen printing paint is was great on handquards and a good substitute if looking for paint that has to flex, but see how you go with acrylic paint and if it cracks as it's a little expensive -
Updated To me the ridge is still quite noticeable, it will of course be entirely up to your GML (garrison membership liaison) as they look after your costume approval. I would think for higher level you would need to remove the ridge, take a look of some of the links I posted previously to get an idea of what is required

Both would be approvable but my preference on look would be Imperial boots, they have a line around like the display FOTK and stitching also not as noticeable but it's totally up to you

Depending on your height (no good if you are really tall) you could trim out mobility cuts, but the cuts can't leave the top of the raised area for L3 OPTIONAL Level three certification (if applicable): Lower thigh ridge joins (front and rear) shall butt-up flush against each other. Any gaps must be backed with ABS or filled as not to be noticeable. Any mobility cuts on the back do not extend beyond the top of the raised ridge.

Just looking at your photos again and are the shoulder straps ABS plastic or rubber/silicon, I noticed the yellow color in the crack, they also look like they may have been painted previously. Not a problem though you could still glue a piece of ABS behind, you may want to heat first and bend to match the shape. Once you have some plastic underneath and glued, if these are rubber/silicon straps I would use some paintable silicon to fill the gaps, allow to dry then paint. I like to use water base acrylic paint, easy to mix and match coloring of armor (with a few test swatches of course). -

There are lots of threads discussing Imperial Boots but not many for Crow Props, unfortunately some have encountered issues with shipping and wait times with Crow Props Basically there are only the two suppliers of RO/FO boots. The good thing with Crop Props is they will make a pair to your sizing and Imperial Boots will no longer do custom boots. I can't speak in regards of the Crow Prop boots but I have Imperial Boots for my FOTK and Sithtrooper, both I could not find fault with, my FOTK boots are still going strong after 6 years with little wear on the sole. Only issue was sizing up, I found 1/2 a size up was enough some others need a full size up. Crow Props does appear to have a thicker sole and wide stitching around the top compared to the Imperial Boots. Imperial Boots Crow Props Screen references

As noted by Dave ABS paste once sanded can have air bubbles, this happens in the drying stage, often I have found apply light coats and allow to dry, this will reduce the amount of air bubbles. Fillers can be used for the air bubbles but using this means painting the area, paint I like to use is water based acrylic artist paint, with some white, brown, yellow, black you can adjust the shade of white to better match your armor, it dries quite quickly so doesn't take long to see a test piece. Once happy you can give a light coat of clear coat just to stop the paint being rubbed off. Looking forward to seeing your progress

Did you ask if you could be supplied another pair of thighs? Would be easier using an untrimmed pair than adding shims to your current ones.

Pays to make sure you give as many measurements as you can. It doesn't always happen that you have to do extensive rework, most of the time it's just adjusting some strapping and armor placement. Good to hear you have local help in needed, most garrisons have members willing to lend a hand, "troopers helping troopers"

I find adding a piece of ABS plastic behind helps stop them cracking. Make sure you sand both surfaces before adding E6000 to help it adhere. Something like this, not my photo but similar (disregard the cut out in end)
