Yep, Mister AA made the original helmet with khaki embossed HDPE..... and today it's damn hard to find this stuff in Europe (I don't know for the USA). I'm really curious to know why?

I put a piece of foam behind the mesh. Then I inserted a piece of expanded polystyrene with a screw inside and glued with hot glue. It's not a perfect work, but not visible and easy to remove ^^

After months and lots of tries,I finally finished my ROTJ helmet. I guess that I'm not to far from the Hero look (see the screen used helmet exposed at Comic Con last year) Machined mic tips from Russ (perfect), custom decals made with paint and balck adhesive vinyl (in silkscreened style), S shaped neck trim from TM. It's not the final lenses. I want to replace them with an accurate set made out of thick dark green acrylic and formed from an original ROTJ shape (if possible ^^)

Same problem Paul! 3mm is the less thick that I was able to found! Thus I guess that AA didn't use acrylic when he made the lenses for Hero and TIE pilot helmets. According to the pic of the original TIE helmet, I'm sure that it's a thin material (less than 3mm)

Ho yes and it's why we see nothing from GINO except lots of words, charges against other guys (prop makers) and diversion of questions.

The kink isn't due to the assembly! I've never be able to reproduce it with all the helmets that I assembled. I had two HDPE kit (thus flexible material) and I wasn't able to reproduce the kink! And it's strange how a thread can turn "bad" when GINO post! For exemple, the Vader Tour Suit thread were GINO attacked Jez.

According to me (and to these pictures) it's green. ------ Form Jez website: manufactured with the same "double-bubble" lenses as the TIE Helmets, i.e. a single lens material with the two eye “bubbles” vac-formed from a proprietary material What I believe according to this picture. ---------- The question is: What is the original material they have used? Acrylic? It's hard to believe. The material looks thin on the TIE pilot helmet. I have never been able to find green acrylic under a thickness of 3mm, which is damn thick to be vacuum formed (since you can't heat the acrylic so easily as styren)

Thanks for these pictures Joe. If only you would be able to get these scans, that would be awesome Were these decals well fixed on the helmet? I bought a vynil paper on ebay! It looks like paper but it's adhesive. I guess it would be nice in order to make ESB style decals. What was the real color? Grey or blue???

Hey Mike, all my respect for the work that you made (and still make). I agree with you, decals were cut out by hand (the black liner isn't regular from an helmet to another). I think that ILM used a different technique to make these decals than the one for your decals. Paper for ESB style decals??? It's true that those seems to be less thick than ROTJ decals, but it's hard to believe On many pictures, these decals looks to have been made exactly like the ROTJ decals but less thick! But it's hard to know. Since I've never seen an extreme close up of one of these. And I can believe Joe who had these decals in hands.

Thank you for your advice Joe. I found the black vinyl paper. Now I have to find how applicate the paint with a correct making. Because on all ROTJ decals, this layer is similar (no gap, deformations, etc...)

I bought decals from TK4510 but those aren't similar! I know that he made a great work on research, but according to me, they aren't accurate. But I thank you for your advice!

Since we have awesome pictures of original ROTJ helmets, we can clearly see that the decals are far to be smooth and seems to be made out of several layer. For exemple: According to me, the design (colored layer) was added on a sheet of black vinyl. As you can see, the black outline isn't regular (random cutting by the ILM crew I guess). The colored layer seems to be thick and textured (seems rough.) It looks like a kind of paint or a transfer. Any advices?
