You can try to spray it with a clear enamel but in all reality you're a sand trooper, your dirt (weathering) will come and go. As my Sandy wears I just add more acrylic paint as needed.

It's up to the individual Jason, everyone's legs are different. Install your boots and/or underarmor clothing, walk around for a while, then remove (trim) anything that's chaffing.

Overthinking the smaller things? yea I ask myself the same question. For some following my TFA build I'm sure they're asking the same question. Trim any cover strip material extending past the edge of the armor, chamfer any cover edge corners, and I'd personally trim the upper return edge back a bit before it digs a hole in your legs.
