Well, we could bunch them (FX/AM/NE) back together when we do the comparison. Higher definition can be scaled down, but low cannot be as easily scaled upwards.

We removed that requirement during the last CRL change since it makes no sense to have scuffed boots with unscuffed armour. The other way around is also true of course.
If you are using them for attaching the plastic to the canvas then yes. But I wouldn't use any pop rivets in any visible place other than attaching the holster straps to the canvas belt. And remember to use washers if you go with those rivets.
Good source material (AP), but crappy build. In my opinion it's too much work to bring it up to a decent standard to justify the cost. Needs some replacement parts as well.
I kind of like the way that looks (last pic). The cover strips will force the pieces together more evenly than you tape does. But you do what you feel is best. I'm not sure of there is a consensus on which part should pair with which. I suppose I could ask RS about that sometime though. The part with the thumb print/indentation is your left biceps anyway.
If you feel like the other inner biceps would fit better you can swap them, but otherwise just put on the cover strip like that and don't worry about it. It's a no-stress piece so you don't need to worry about it holding together or anything.
I think you can take those in about another inch, but you will need room to flex your muscles as well. You will have to be the judge of how much works for you.
I actually have that one and its little sibling. Not very impressive, and the software to record audio on them are kind of tricky to use before you figure it out. But they are so cheap it's all in all not a waste of money, and it's nice to actually be able to put your own sounds on it. I bought them via http://www.electronics123.com/ who were easy to shop from and shipped fast.
