Are there any return edges that you guys feel must be present in the armor (excluding the chest, ab, and kidney plate) in order to officially get legion- approved?

Generally not really but two factors are your one your size and how the armor fits on you, thinner troopers leave some return edge to fill any gap, and second your GML (garrison membership liaison) some can be stricter than others BUT I've personally not seen any issues to date.

Yeah when building mine I over stressed about how much return edge to leave and where. I personally just kept around 1/4" around most parts as I'm fairly thin and wanted a fuller armor look. As this guide talks about there's cases for both leaving and removing return edges. My philosophy was keep some return edge everywhere unless it created discomfort. Level 3 does require removing at the forearms however.
