Actually have mine fastened to my fan mount and it positions right in front of my lips

No need for a headset. I have it fastened to the inside of the helmet with a 3.5 cable attaching it to my iComm.

Gloss black for the stripes and outlines. Semi-gloss or flat for the vocorder. (It's up to you)

The screen accurate rivet for the thigh belt are cap rivets. Can't remember the diameter at the moment but will respond later when I look in my tool bins. Some people use split rivets for the thigh belt too. And currently the splits are acceptable for Centurion level. Choice is basically personal.
As for where to buy split rivets, a leather craft and supply shop will very likely have them. Are you in the US or Europe?
I have a leather shop very close to me where I got mine. I've been thinking of offering to anyone in the US that has trouble finding them to sell them for exactly the cost plus shipping it would be. If I remember correctly they were 40 cents each or less honestly I can't remember. 40x7=2.80
They are light so shipping would be cheap.
I might be able to get accurate cap rivets too. If I do then maybe I'll do rivet sets. Again this would be only at the actual cost with no mark up. Basically as a service to the empire. I would offer to mail it anywhere but the shipping would be more than the rivets otherwise and I'm sure there are better options for those across the ponds.

Yes it is acceptable. Many of the suits on film had the backs cut out. I went through my blu rays to be sure.

RS has essentially the most screen accurate helmet and its full of bumps. Bumps are not an indication of bad molds. Here's a pic of the dome piece before assembly.
And here it is completed.
The originals were very 'wonky' as they put it. As you will come to find in learning more, there is often the discussion of 'idealized' vs. 'film/screen accurate'. For items like the bumps on the helmet, it is a subjective thing. Both are acceptable options.

Ok, here are some pics of my garrison mate's ab plate. His kit was built by RS Propmasters themselves.
As you can see, they cut the entire return of the top of the ab plate and fastened the brackets to the face. I don't think you need to match this, but it shows you another way it is done.
Comfort and how it fits you are what count in the end.

RS glues their elastic loops together because their original suit has them done that way. Most people sew them. I personally like them sewn too because they feel stronger.
I used a sewing machine which was tricky but it worked.
