I'd use the ABS sheet that you have, cut it in a modified + sign and fold it to make a box. Use the galleries for finding reference images.

I was just coming back to add that LOL. Yeah some padding behind the sniper knee will help.
Also the straps on your holster stick out the top a bit. Not sure if that's kosher or not but it's an easy enough fix. -
Looks like your belt ammo packs are a bit far in. E6000 on the elastic will keep them in place.

2" ABS tube is common and easily available.

Don't worry too much about taping the vocoder. Your pencil lines look great and with a smaller brush you shouldn't have any issues.

I went elastic, E6000 to connect it, and industrial velcro because I suck at snaps. Any of it is easily removed and replaced.
I survived 3 days at Toronto Comicon with 0 durability issues, but I also keep some of the industrial velcro in my kit for emergency repairs, as well as some elastic and strapping.Now, that being said, my long term mods will be to get snaps in place of a lot of my velcro...

My 2 Imperial credits worth:
Looks like the wrong type of screws on the TD. They should be a flatter "pan head" style rather than the domed ones that come with the AP kit. Also, the plastic plate on the TD should be touching the metal brackets, yours looks a bit low.
They'll want more pics of your sniper knee (front/left/right), the inside of your thigh ammo connections, as well as side shots with your arms lowered,
Your ammo drop boxes should line up with the end of the plastic on the belt. Some E6000 on the straps will stop them from moving.As mentioned, your cod is sticking out a lot (no jokes!). That strap looks pretty long.
The stripes on the vocoder are also a bit rounded at the top (i.e. the middle stripe is higher than the 2 on the sides). Some are sticklers for them being on the same horizontal line.

Toronto Comicon March 15-17 2019. The 501st was out in force along with the Rebels. We had a great time with our Jabba set up and the new Moisture Vaporator addition. Lots of money raised for Make a Wish, and lots of smiling fans! My first con ever as a guest OR a trooper.
I was a photographer for the Celebrity panels as my good friend was the moderator for them. I had Dan Fogler (Hutch from Fanboys!) sign a limited edition Stormtrooper skateboard for us as part of our raffle (that's me in the middle):
The winners were thrilled. I had a good chance to talk with them. They're a whole family of geeks The kid said "You should see our house. The walls are covered in hats and posters" and the mom said "Oh, this is going on our wall!"- 4

My thoughts, for what they are worth:
-A bit of overspray on the teeth - There shouldn't be any paint on the "gums".-Belt is sitting a bit low
-45's on the belt don't line up with the cloth.
-Blaster - It looks like you've used brass paint on the whole blaster. The scopes were brass, the rest of the gun is more of a steel/gunmetal (other than the T-Strips which are flat black rubber and should show no weathering)

Measure multiple times. Doubt yourself. Look on Whitearmor a ton of times. Post on Whitearmor and ask. Go measure again. Check Whitearmor to make sure you read it right. Sweat, have anxiety attack and then cut.

Yeah that looks extremely thick. It should follow the contour of the brow ridge. Mine is ANH stunt, but a fairly consistent 9-10mm ridge.

Fitting the sniper knee is a right of passage, much like the S-Trim on your bucket. I think mine was 4 tries.
As has been said, look at the Centurion threads. Line it up as best you can on the sides, get it level and lined up in the front.
Hot water baths can work miracles.
Adding foam padding behind the shin on that side is almost a must to keep it out of the way.
