  1. If you are happy with the brow placement then don't stress about the bottoms not aligning. Once it is riveted you can carefully try and even the bottom out but (as stated above) the bottom parts of the ears will cover that. Plus the s trim on the bottom can cover a little of that as well. Here is the bottom of my unfinished AP. I will end up trimming a little more off the bottom to get closer to the bottom of the ear, s trim will easily cover the rest.

  3. I use 2 inch elastic for holding up the thighs. Actually I sewed another 2 inch strip of elastic so that the strap is 2 layers of 2 inch elastic. Makes it extra strong. No problems with walking - never had thighs fall down. To keep my under suit from fraying I always sew the hook side of the velcro away from the body. Another way of saying that is I put the pile side of velcro on teh armor itself, that way the plusher side of the velcro touches the undersuit. Haven't had any fraying yet.
  4. I bought some ABS white plastic sheets (roughly 8' x 12") at a local hobby store. They had varying thickness of the sheets as well. So I would recommend a hobby store that sells models and stuff like that.
