I have a fan at the top of my helmet to push the hot air out. The Balaclava stops my hair from getting sucked into the fan.

Hey there
Does anyone else worry having the snaps inside your armor eventually create bumps from repeated use?
I thought of the following process after seeing some snap posts
Take a piece of ABS and mark up a grid with a ruler:
https://uploads.tapatalk-cdn.com/20170117/aa1c68202f7f2dc271c20ac7f771804d.jpg
Then mark a hex so you can find the middle of each square:
Then scratch up both sides for glue adhesion:
Next create a base to hold the marked up ABS:
Then using a spade big cut out the holes. I used another piece of wood to hold the ABS still.
Eventually you have all the circles cut out:
Take it back to your table and cut out the squares. I used score-n-snap but scissors are just as good:
Glue to the underside of your snap:
Most times I used 1 piece but sometimes I needed more. All in all they turned out well and now the snap has a cushion:

I have heard of troopers splitting the ab and adding a shim behind the belt. Gives another 2-3 inches.

Trimmed a shin down to size and got the rough gluing done.
Is there a shim on the inside? I normally see the magnets over the exterior shim.

Some ppl use a strip of foam to keep the arm centered ( and for comfort). If it's too loose, what if I added a loop of black elastic in there to put my arm through and hold it in place?

Also, is anyone going to try to build a jump pack?

That'll be a great add for troopers in hot climates. You could add a cooling system in there.

Like El_Pablo said, take your time. Use E6000, not CA or Superglue if this is your first build.
Wear safety gloves!!!

Never too old. 50 here and just finishing my build. It's how old you feel that drives us.

Practicing my ab buttons before painting. The q-tip idea worked great for me.

I had a similar issue with my calf and used a large clamp to squeeze the calf into a flat shape that then allowed the clamps to get a tight lock on the seamThe clamping force may be the key here. The tighter the circumference the more difficult it will be to align the two halves. I would suggest reapplying the strip and this time in addition to the clamps and magnets place something of weight on top of it, maybe like a heavy book. This should force the armor inward and together.
Hope this helps

So I am wondering how you put these on. Do you attach the clip and slide the shin on or attach after. If after, how do you hook it with ( my fat) calf in the way ?

Can you post pics of the inside of the bucket? I'd like to see how the mask is attached. Looks great!

Still in progress but I like how these Duct Tape mannequins help with visualization.
