Filler is one way, but you could just sand the edges smooth as well, aluminium isn't that hard to sand

You are right about the knees. They are held on to the gaskets with chicago screws, the gaskets used to be super tight on me, but I recently lost a good bit of weight, which means there is wiggle room, so the gaskets move and with them the knees. I actually didn't notice it though until you pointed it out, so I'll have to look into how to make that stopDon't wander off too far, the Centurion request thread will be up in a minute

Thanks for the praise. That's more or less what I was aiming for with the build, a replica (as far as the vac formed kit would allow it). There are still a couple small things I may have to change, but overall I'm quite pleased with it

Mark approached me about this, showing pics without pointing out things or naming anyone. Not only did I instantly see the tells of it being recast, but also knew it was TM's work from the distinct mesh pattern on his vac former. Quite the shock! Although rumours like this have been going around ever since I joined the community over a decade ago, his parts have always been so uniquely sculpted (some would say modified) that there was no clear trail to the work of others. Not so much on this one...
I am surprised TM has not replied to this himself yet.

So I was talking to our DL and he encouraged me to post my story here.
5 years ago, I was diagnosed with testicular cancer and went through surgery and three months of chemo therapy.
With that therapy came a long time of being pretty much inactive, while eating all sorts of crap just to be able to actually taste something (for instance a normal slice of bread with cheese would taste like mushy cardboard, it still makes me sick thinking about it). And unlike what you'd expect, my appetite was pretty strong!
So obviously I gained quite a bit of weight. Being the lazy butt I was, I never felt motivated to get up and do something about it even after I was through with the chemo. In fact it got even worse with me picking up an office job and joining a team with a virtually endless supply of sweets and other treats. So instead of losing weight, I kept going up.The sad peak was just before (and during) our last trip to Disneyland at the end of February this year. I was at 89kg (196lbs) at 173cm (5'8"). Way too much... I still felt okay-ish, but seeing pics of our trip made me realise something needed to change.
This was right around the time Corona got serious and counter measures were being taken. Which meant the bus I usually take to get to work was - and still is - not operating that early in the morning, forcing me to walk 3.5km each morning to catch my train. Instead of feeling sour about it, I used this as motivation to do even more.
Now I've been doing 15,000 steps on average each day for roughly the past 2 months and simply stopped eating non-stop like a pig. And it shows!
For the first time in 5 years, I am actually below 80kg (79.2 for the last couple of days, so around 174lbs), meaning I already lost a whopping 10kg!
My goal is to lose a couple more kilos still, but it was an amazing moment kitting up in my classic TK (built to the original RS suit size) for the first time in such a long time and actually fitting into it again (although it was still a tight squeeze... but we're working on that :))
So yeah, this is my little story. Shows that all it takes is determination and a little self discipline and it is entirely possible to get back into TK shape!

as you can see, the cap is on the inside, with the open, uncapped side seen on the back of the box. Single cap, indeed.

There has been a bit of a debate going on on FB (maybe on here as well?) about whether the drop boxes were attached to the elastic with pop or cap rivets.
Thought I'd add these pics of the RS original belt I took last year to clear things up:
it's the same style of cap rivet used to attach the belt to the vac formed front piece.

It was one of the early Anovos marketing kits. The clean helmet is a modded Anovos standard helmet, the bloody Finn one is the one that came with the kit (also modded a fair bit).The armour has gone through quite a few upgrades and changes since, but it's essentially still the Anovos marketing kit.

That dent in the faceplate is there on the original helmet RS cast and as with every part, they did as minimal clean up as possible.
I know they had a faceplate mould with the dents filled in at some point, not sure if that is still an Option though

It's not f**ed up, just built that way, I guess to get the high/curved brow. Have you reached out to RS and asked them about it? This is clearly down to assembly and can be handled differently. I would talk to the guys if you're not happy with it.

Apart from it being a questionable action, you will spend more on a good vac table and the material to recast the helmet and then form it than buying another (or a kit from a vendor on here).

A little input on the chest mod defining those side lines: They are nowhere near as deep on the original chests, nor does the line continue on the return edge. Just thought I'd point it out

Had my first troop in the TFA TK yesterday (and in fact my first event back in white plastic in 16 months). Did about 6 to 7 hours in costume, but after 4 it got a real strain. This is not exactly old school TK trooping. Still I had a blast! For some odd reason I can only find pics of me with Disney proof weaponry, here's one:

you can't go wrong with RS if accuracy is what you're after. Superb people offering a quality suit! Been trooping in mine for over 4 years now, and definitely no regrets here. Go for it!

There were at least two different colours on the khaki plastic that we know of. The 7034 is a good match to the darker one of those two
