Thanks for the welcome Matt. If I do get a chance maybe I will come by to check it out. How do you stay warm when you're trooping in TK armor in cold weather though?

Well "warm" is a relative term, I'll be sporting several layers of UA Cold Gear including balaclava. The group that requested us is making a $1,000 donation to Make A Wish for us to be there, so it's time to suck it up and wish you built a TS instead

A little late to this party, but I found that if you drill a small hole first then use the cone shaped dremel grinding accessory (sorry don't remember the name, but it's a pretty standard piece) it's about the perfect size for the holes you need.

I just tried it again, and the mic most definitely does pick up the noise of the fans. I'm thinking that it's probably not going to be a problem once I am out in public. When I did a sound test with my old speaker system, it sounded nice and loud while testing it here at home, but once I got to the event, the ambient sound totally drowned out my speaker and no one could hear it at all even with the sound turned all the way up (hence the reason I upgraded to the Aker set up). So I am thinking that being out and about, no one will hear the humming sound of the fans vs. when I'm testing it in a totally quiet room with no other sounds.
I'll try to post some pics tonight, but I have two of tk 4261's in my bucket, right at the mouth.
What I find the best with the Aker is cut the head portion off the mic and tape it right to the inside of the mouth. Also, Aker mic is unidirectional so make sure the white dot is facing your mouth. Should work fine, but if you're still getting some noise place the mics a little further away.

The AP kit doesn't come with silver stickers for the detonator as it's not accurate, simply spray grey primer on the tube provided. It also does not come with foam for the helmet.
Spend some time researching and see what other members did as there's some pretty cool ideas, from knee pads to safety helmet lining. As I have a big head and didn't need much, I simply got a sheet of 1.5" foam from the fabric store, it cost me $0.97.

I must be the rare one, because I had no issue with this, just glue the fronts together and the backs will line up when you attach them with velcro. Remember, this kit is cast from an ROTJ suit and is designed to overlap, so make sure your cuts are accurate

Actually they do not always get paid for selling their autographs. At Comic-Con they have to pay for a booth so they can pimp their wares just like everybody else. If they are invited by "officiial pics" or something I could see them getting paid though, for sure.
Mike's right, this is the case for most cons, although the $500 booth fee is worth the tens of thousands they make in sales

Usually the attraction of having us at an event is payment enough, however, some event coordinators don't see that. Also, on the flip side, we are just geeks in costumes that do this for fun
I remember hearing from the old dogs about the early days of fanexpo where we were like everyone else, changed in the parking lot and paid to get in the con. However, once the organizers saw the draw we brought, they quickly starting accomodating.
If it is an event you would like to attend, I would simply pay entrance and watch the organizers faces as they see you get swarmed for photos. I would guess you wouldn't be paying next year

As Terry said, you don't "technically" need a heat gun. I didn't use one at all on my build and just used torque and rare earth magnets. Most parts already have return so unless you're doing some serious trimming you should be fine.

The instructions included are for an overlap, so if you're going for ANH follow stuka's build that DarkTrooper posted. Also, they recommend velcro strapping system, but a snap system is much better, a tutorial can be found here
The velcro included isn't very strong, go to Home Depot or Lowe's and buy some industrial strength, it also comes in white.

I would recommend a snaps system instead of velcro, but if you are using velcro, buy the industrial strength stuff. Regular velcro doesn't stand up very well to the rigors of trooping and the industrial strength already has adhesive on it, no extra glue required, available at Home Depot and Lowes.
