Another thought: If I play in some kind of movie, and the still photographer takes a couple of BTS pics, I'd try to look as good as possible.Nobody would see my face if I kept my balaclava on. Ergo, it must go!
Okay, I'm scratching the fiber glass/ bondo/ pepakura approach.
I think I still have lots of styrene sheet left from my hand guard builds. This will save me a lot of money and hours of sanding!

Building the paper model is pretty straight forward.
But when it comes to fiber glassing, how to you "stabilise" your model? I can imagine that the paper becomes saggy once its wet.

You don't need many tools. A craft knife, rivet gun and some clamps are enough. There are many members who built armor on their kitchen table!

The neck lenght? do you mean the circumference of the neck? This will fit 16" (41cm)
The height on the ribbed part will be 10-11 cm. There will be 11 ribs. You can cut it down if you want. The seals had different amounts ribs.
I doubt I'll make hero seal. IMO, they were hand sewn out of some kind of fabric,not rubber,

So I guess the general opinion is that they don't wore them in gerneral; only if thy were needed (like the hair issue ).
Balaclavas are therefore not a necessary part of a screen accurate replica costume.

It is pretty much accepted that back in the old days the the extras playing stormtroopers wore balaclavas under their helmets.
Logic dictates, it would help with transpiration and other people can't see the faces.
But so far,there's only 1 single pic of a trooper wearing it; the "Space trooper"

But I guess, most of us know the story about that "trooper".
Maybe the balaclave was the first thing the extras removed after the AD yelled "CUT" because they're uncomfortable.
